The Basic Sword
This design will create a basic 3 1/2 ft Broadsword. Unlike most of the other designs on this site, the PVC is rigid enough to not require a 'core' reinforcement so long as it is no longer than 42 inches in length. Any longer than this, and the PVC will wobble/whip when it is swung with the weight of the padding and duct tape on the end. 10-15$ in materials will make about 2-4swords of various lengths. Always cut away from yourself and all body parts with sharp tools.

Tools and Materials

Tools: You will need a saw capable of cutting the PVC and a scissors to cut the tape and pipe insulation with. A tape measure is also needed. Duct Tape: This project uses silver and black duct tape, but there is a wide range of colors available at many stores.

You will need a length of 1/2 inch PVC pipe. they usually come in 5 or 10 foot lengths at most hardware and building supply stores. The pipe insulation used in this project fits 3/4 inch pipe, is grey or dark grey, and has a wall thickness of 3/8 inchthick. They usually come in packs of 4 (3 foot length) or in a single 6ft long tube.

Check the label of the insulation to make sure you arebuying 3/4".

Weapon Core

Measure from the end of the PVC pipe and mark at 36 inches / 3 feet. Use the saw to cut the PVC here. Measure twice and cut once.

On the end of the PVC that will be the blade point, lay out the tape measure and PVC like so. Cut a piece of insulation in half lengthwise and then cut a 6 long inch strip (1/2 inch wide) that can fit snugly into the end of the PVC.Make sure you leave 3 inches or more sticking out the end of the PVC.

Tape to the PVC so it cannot move. Cover the insulation with tape.
Wrap an extra layer at the joint of the PVC/Insulation. This will be a point of stress and so it needs reinforcement to keep the insulation in shape longer. This tip will help reinforce the flexible tip of the weapon. With thrusting attacks, it will act as aflexible barrier to the PVC and keep it from impacting the inside of the insulation and eventually wearing it away. The edge of the PVC is the most dangerous part on the weapon, and it is very important to construct the safest blade tip possible.

Hilt

Measure from the other end of the PVC (handle end) 10 1/2 inches and make a mark. This is where the crosspiece for the hilt will start.Measure out 9 inches along a tube of insulation and cut.

Cut the tube of insulation in half, use the line on the side as a guide for where to cut.

Tape diagonally like so.

Place the other half as pictured. Line up the edges.

Tape diagonally again. Use 2-4 layers oftape and affix the insulation to the PVC securely so it does not slip or turn on the shaft.

Blade

Lay a length of pipe insulation like so alongside the blade area (from hilt to past the tip).

Measure out 6 inches from the end of the PVC. Cut here.

Slide the tube over the end of the PVC.

Blade at this stage.

Tape the tube to the hilt securely.

Tape diagonally again to makesure there is no turning or slippage.

Feel with your fingers where the end of the PVC is. Stick your finger into the end of the pipe insulation to get an accurate measurement of where the tip of the insulation sticking out of the PVC is.

Cut at a 45 to 60 degree angle so that you are just in front of the insulation strip in the end of the PVC. Make sure that you cut the point so that it...
